Winch Ropes Buying Guide

Start by matching the replacement to the winch. These are factory replacement lines, not generic spools, and the first spec that matters is the one the winch was built around. Thern lists its galvanized and stainless assemblies by exact rope diameter, 3/16, 1/4, 5/16, and 3/8 inch, because a winch drum is grooved and geared for one rope size, and jumping a diameter changes how the line spools and how much the drum holds. Match the diameter the winch came with first, then pick a length. OZ Lifting goes a step further and splits its assemblies by drive type, one set for electric winches only and another for manual winches only, so read that designation before you order. When a cable is kinked, frayed, or corroded, the safe move is the same brand's assembly in the same diameter and a length that covers your working run, which puts you back on a known rating instead of guessing at a field swage.

Galvanized or stainless. Every steel assembly here comes in two finishes, and the choice is about corrosion, not strength. Galvanized wire rope is carbon steel under a zinc coating, the right call for dry indoor duty and general outdoor work, and it costs less: Thern's 1/4 inch galvanized runs $160 to $262 across 20 to 75 ft, while the same rope in stainless is $335 to $566. Stainless resists rust through the chromium in the metal itself rather than a coating that can scrape off, so it is the pick for washdown bays, coastal air, food and pharma plants, and anywhere the line stays wet. There is one twist worth knowing: galvanized actually holds up better where the rope rubs against other steel. So indoors and dry, save the money; wet, salty, or sanitary, pay for the stainless.

Wire rope or the synthetic line. Most winch cable here is 7x19 class steel rope, a flexible build of seven strands wound from nineteen wires each that bends around the drum and any sheaves without fatiguing fast. The one synthetic option is the Samson line built for Thern winches, offered 1/2 through 3/4 inch in 300, 600, and 1200 ft lengths from $805 up to $6,420. Synthetic weighs a fraction of steel, stores almost no recoil energy so a failure drops instead of whipping back, and handles without wire barbs, which is why crews running long line pulls all day reach for it. It also abrades, cuts on sharp edges, and breaks down in UV in ways steel does not, and it belongs only on a winch the maker has rated for it, which is why this one is sold specifically for Thern units. Do not put synthetic on a winch spec'd for wire, or wire on one built for synthetic.

Size the length to the drum, and leave wraps on it. Buy enough rope to reach the far end of the pull with margin, but not so much that it overfills a small drum, because a line that spools past the flanges cross-winds and crushes itself. Thern and OZ list fixed lengths, 20, 28, 36, 45, 60, and 75 ft on the Thern assemblies, out to 100 ft on some OZ codes and 150 ft on the Lift-All lines, so pick the listed length that clears your longest reach. Then account for what has to stay behind: OSHA requires at least two full wraps of rope on the drum at the lowest hook position, and rope makers prefer three dead wraps for the friction that keeps the anchored end from taking the whole load. Those wraps are not usable line, so add them to your reach before you settle on a length.

End fittings decide how the cable connects. The termination is half the assembly. Thern and OZ ropes ship with a hook and a swaged or looped end sized to the drum anchor, while the Lift-All winch lines let you choose a swivel hook with latch or a fixed eye hook with latch, in import or domestic build, from 3/8 to 1/2 inch and 35 to 150 ft. A swivel hook lets the load rotate without back-twisting the rope, which matters on free-hanging work; a fixed eye hook is simpler and cheaper where the load cannot spin. The Kinedyne piece is a different animal, a 1/4 inch by 30 ft wire rope with a chain-and-hook anchor end rated 2,200 lb at $36.53, built for the small tie-down and utility winches on trailers rather than an overhead lift. Match the drum end to your winch and the load end to how the load behaves.

Pulling, lifting, and when to retire the rope. A winch cable is only rated in the context of its winch, and the same rope that safely drags a load along the ground is not automatically cleared to hoist it in the air. Overhead lifting rope carries a 5:1 design factor, meaning the line is built to hold five times its working load before it breaks, and that margin gets spent by shock loads, wear, and corrosion over the rope's life, not banked for you to use. Wire rope and synthetic both fall under ASME B30.30, the ropes standard, which sets when a line leaves service: broken wires clustered within a lay length, a kink or crushed section, corrosion pitting, or a measurable drop in diameter all mean replace it, and a cable with a kink never comes back. Inspect before every use, and when the rope is due, an exact factory assembly gets you back to a documented rating.

Frequently Asked Questions

Can I fit a larger-diameter cable to get more capacity?

No. The winch drum is grooved and the gearing set for one rope size, so a fatter cable spools badly, changes how much line the drum holds, and does not raise the machine's rated pull, which is fixed by the winch, not the rope alone. Replace with the diameter the winch was built for. If you need more capacity, that is a bigger winch, not a bigger cable.

Galvanized or stainless, which do I need?

Galvanized for dry indoor and general outdoor duty, where it is cheaper and actually wears better against other steel. Stainless for washdown areas, coastal or marine air, and food, pharma, and sanitary plants, where its chromium resists corrosion the metal is exposed to rather than relying on a coating that can scrape off. Thern and OZ offer both finishes in the same diameters, so the price difference is what you are weighing.

What do the 'for electric winches only' and 'for manual winches only' labels on the OZ assemblies mean?

OZ Lifting configures those assemblies for a specific drive type, and the end fitting and available lengths differ between them, so they are not interchangeable. Order the one that names your winch type, electric or manual, and match the diameter and length to your unit. If you are unsure which OZ winch you have, the model number on the nameplate settles it before you buy the rope.

How long should the winch cable be?
